289 million light vehicles were on United States roads in 2025, averaging 12.8 years old, according to an [S&P Global Mobility count released on 21 May 2025](https://press.spglobal.com/2025-05-21-U-S-Vehicle-Age-Rises-Again-to-12-8-Years-in-2025,-According-to-S-P-Global-Mobility), and each combustion-engined one carries an exhaust manifold that a header set can replace. Car exhaust headers are tubular exhaust manifolds that gather each cylinder's exhaust pulse into a merged collector; the Car Exhaust Headers Market covers OE (original equipment) fabricated tubular manifolds sold to automakers plus long-tube, shorty, mid-length and turbo headers sold to drivers. At 14.88 million header sets and an average USD 174.90 a set, 2025 revenue comes to USD 2.60 billion, and Douglas Insights projects USD 3.57 billion for 2035, a revenue compound annual growth rate (CAGR) of 3.22%. Tube costs jumped when a [presidential proclamation signed on 3 June 2025](https://www.whitehouse.gov/presidential-actions/2025/06/adjusting-imports-of-aluminum-and-steel-into-the-united-states) doubled the duty on imported steel articles and derivatives from 25% to 50%, effective 4 June 2025. The study is part of our [automotive aftermarket and services coverage](https://www.douglasinsights.com/industry/automotive-transportation/automotive-aftermarket-services/) and is built under the [Douglas Insights research methodology](https://www.douglasinsights.com/research-methodology/).

## Which header type makes the money: OE tubular manifolds, long tubes or shorties?

OE fabricated tubular manifolds make the money, at 55.6% of 2025 revenue or USD 1.45 billion, because automakers buy an estimated 12.92 million welded sets a year. Long-tube headers rank second at 19.3%, and turbo headers and manifolds grow fastest, at 6.53% a year to 2035, across car and light-truck header sets worldwide.

| Header segment | Share of 2025 revenue | 2025 value | CAGR 2026-2035 | 2035 value |
| --- | --- | --- | --- | --- |
| OE fabricated tubular manifolds | 55.6% | USD 1.45 billion | 2.21% | USD 1.80 billion |
| Long-tube headers | 19.3% | USD 502.3 million | 4.37% | USD 770.4 million |
| Shorty and block-hugger headers | 12.7% | USD 330.5 million | 3.08% | USD 447.7 million |
| Turbo headers and manifolds | 7.9% | USD 205.6 million | 6.53% | USD 387.0 million |
| Mid-length and fenderwell headers | 4.5% | USD 117.1 million | 2.66% | USD 152.3 million |

OE fabricated tubular manifolds hold USD 1.45 billion because automakers fit welded tube manifolds to about 13.4% of new vehicles by our count, mostly turbocharged and V-engined models where weight and packaging matter. A retailer listing for Kooks shorty headers notes they weigh roughly half as much as the factory manifolds they replace. The segment grows 2.21% a year, the slowest rate, because every battery-electric car removes one manifold from the build schedule.

Long-tube headers earn USD 502.3 million at a 19.3% share. Their primaries run past the starter to a collector under the floor, which is why they post the largest power gains and the highest retail prices. Growth of 4.37% a year comes from LS, Coyote and Hemi engine-swap builds that need custom tubes.

Shorty and block-hugger headers bring in USD 330.5 million, or 12.7% of revenue. They bolt to the factory mid-pipe, so a buyer with an emissions inspection keeps the catalytic converters in place. That compliance edge holds their growth to a steady 3.08% a year. Steady, not spectacular.

Turbo headers and manifolds are the fastest-growing segment at 6.53% a year, rising from USD 205.6 million to USD 387.0 million by 2035. Small turbocharged engines need equal-length runners that feed the turbine wheel with clean pulses, and Holley alone lists 26 turbo header and manifold products.

Mid-length and fenderwell headers make up USD 117.1 million, a 4.5% share, mostly classic-car and hot-rod fitments where chassis rails block a full long tube. Growth of 2.66% tracks the restoration trade rather than new-vehicle output.

## Why are turbocharged engines and LS swap builds lifting header demand?

Four forces add 1.63 points of gross annual volume growth to header sets: turbo downsizing, fleet ageing, engine-swap culture and the pickup boom. After restraints remove 0.48 points, the volume leg nets 1.15% a year, taking unit demand from 14.88 million sets in 2025 to 16.68 million in 2035.

Turbo downsizing contributes 0.66 points. Global motor vehicle production rose 3.9% to 96.4 million units in 2025, according to the [International Organization of Motor Vehicle Manufacturers (OICA) release of 23 April 2026](https://oica.net/auto-industry-growth-shifted-east-in-2025-amid-global-repositioning/), and Asia Pacific built 59.2 million of them. A turbocharged four-cylinder needs a compact manifold that can survive turbine inlet heat, which favours fabricated stainless over cast iron. Douglas Insights counts 12.92 million OE header sets in 2025, about 13.4% of global output, and expects that fitment rate to climb as small turbo engines replace naturally aspirated sixes.

Fleet ageing contributes 0.41 points. The [S&P Global Mobility count](https://press.spglobal.com/2025-05-21-U-S-Vehicle-Age-Rises-Again-to-12-8-Years-in-2025,-According-to-S-P-Global-Mobility) puts the average United States light vehicle at 12.8 years, passenger cars at 14.5 years and light trucks at 11.9 years, with a 4.5% scrappage rate. Cast manifolds crack and studs snap with age, so owners of older V8 trucks often replace a failed manifold with a shorty header instead of a factory casting. Our model sets the 2025 United States header replacement and upgrade rate at 0.38% of the 289 million vehicles in operation, or 1.10 million sets.

Engine-swap culture adds 0.29 points. Holley lists 203 long-tube products among its 337 header listings, and American Racing Headers sells dedicated LS swap, Coyote swap and 351 Windsor swap headers. Every swapped engine needs a header that clears a chassis it was never designed for, and those sets sell at the top of the price range.

The pickup boom adds the last 0.27 points. Pickup trucks account for one-third of the overall specialty-equipment market, according to the [Specialty Equipment Market Association (SEMA) 2025 Market Report published on 30 June 2025](https://www.sema.org/news-media/press-release/new-sema-research-2025-market-report), which put 2024 United States spending on accessories and modifications at USD 52.65 billion. SEMA also recorded growth of slightly over 2% for suspension, exhaust and engine control products. Truck owners buy shorty headers in pairs for V8 engines, and the steel duty that took effect on 4 June 2025 adds cost to imported sets, nudging buyers toward domestic header brands.

## What limits header sales as battery-electric cars and tampering cases spread?

Two restraints remove 0.48 points from annual header volume growth: battery-electric vehicles that have no exhaust manifold at all, worth 0.36 points, and emissions enforcement against tampering, worth 0.12 points. Without them, header sets would grow 1.63% a year instead of the 1.15% in our base case.

Battery-electric cars remove 0.36 points. China produced 16.626 million new-energy vehicles in 2025, up 29%, according to the [OICA 2025 production release](https://oica.net/auto-industry-growth-shifted-east-in-2025-amid-global-repositioning/), out of 34.53 million vehicles built there. SEMA cut its own forecast of the electric share of 2035 new-vehicle sales to 22%. A pure battery-electric car buys zero header sets, and the related [New Energy Vehicles Market](https://www.douglasinsights.com/new-energy-vehicles-market/) report tracks that substitution in detail.

Tampering enforcement removes 0.12 points. The United States Environmental Protection Agency (EPA) [defeat device enforcement initiative](https://www.epa.gov/node/226161) resolved 172 civil cases with USD 55.5 million in penalties and 17 criminal cases from fiscal 2020 to 2023. Retailers selling long-tube header sets flag them as off-road only, and that label removes a share of street buyers in states with tailpipe inspections.

## How much does a set of 304 stainless long-tube headers cost against a Flowtech shorty?

Retail car exhaust headers run from USD 466.95 for a ceramic-coated Flowtech mid-length set to USD 2,266.77 for catted stainless long tubes with an X-pipe. Kooks stainless products list at about USD 1,494 to USD 1,796. Automaker contract sets average an estimated USD 112, pulling the blended 2025 average to USD 174.90.

| Header set | Material and finish | Listed price | Where read |
| --- | --- | --- | --- |
| Flowtech 31108FLT mid-length, 1967-1974 Chevrolet | Ceramic-coated mild steel | USD 466.95 (regular USD 519.95) | Holley product page |
| Flowtech shorty, 1999-2002 GM 4.8L and 5.3L trucks | Painted mild steel, 16 gauge | GBP 250.99 (regular GBP 502.00) | UK speed shop |
| Kooks headers and systems shown on site | 304 stainless steel | About USD 1,494 to USD 1,796 | Kooks website |
| American Racing Headers 1-7/8 x 3 inch catted long tubes with X-pipe, 2015-2017 Mustang GT | 304 stainless steel | USD 2,266.77 | AmericanMuscle listing |

Douglas Insights puts the average aftermarket header set at USD 590 in 2025, weighted toward shorty and painted mild steel sets for trucks. OE sets average USD 112 because automakers buy single-bank stainless manifolds at volume through automaker supply contracts, while aftermarket sets move through speed shops and online retail. Price per set rises 2.05% a year to USD 214.25 by 2035, reflecting the shift toward 304 stainless steel and turbo fitments that cost more to weld.

Discounting runs deep. Mild steel feels it most. The Flowtech truck shorty sold at half its GBP 502.00 regular price, a 50.0% markdown, and the Flowtech mid-length set listed 10.2% below its USD 519.95 regular price.

## Who builds the headers bolted to Coyote, Hemi and LS engines?

Holley leads the aftermarket with an estimated 8.9% of aftermarket header revenue, and the three largest header brands hold about 21.4% of that USD 1.16 billion slice. Automaker supply goes to exhaust specialists such as FORVIA, Benteler, Futaba and Purem, which build fabricated manifolds into complete exhaust systems.

Holley sells Hooker, Hooker BlackHeart, Flowtech and Flowmaster headers, with 337 header listings on its site. Its [fourth-quarter 2024 results filed on 11 March 2025](https://www.sec.gov/Archives/edgar/data/1822928/000143774925006904/ex_746867.htm) reported USD 602.2 million of full-year net sales, down 8.7%. Douglas Insights estimates headers bring Holley about USD 102.9 million, roughly 17.1% of group sales. Holley has repaid USD 125 million of debt since September 2023, according to its 23 September 2026 release filed with the SEC, which gives it room to keep tooling for new swap fitments.

| Company | Base or unit | What the header position rests on |
| --- | --- | --- |
| Holley (Hooker, Flowtech) | Bowling Green, Kentucky | 337 header listings; Hooker billed as the winningest header in drag racing history |
| Kooks Headers | United States, family owned since 1962 | T304 stainless and 304L 16-gauge tubing, ISO 9001:2015, limited lifetime warranty |
| American Racing Headers | United States, since 2005 | Stainless long tubes and LS, Coyote and 351 Windsor swap headers |
| BBK Performance | DeLand, Florida | Ford, GM, Dodge and Jeep bolt-on headers with California Air Resources Board decal support |
| aFe POWER | Corona, California | More than 3,000 applications, in-house dyno and flow bench |
| FORVIA | Clean Mobility business group | Clean Mobility business group sales of EUR 4.01 billion in 2025 |
| Futaba Industrial | Okazaki, Japan | Largest share of the Japanese automotive muffler market; Toyota Group 80.0% of sales |
| Benteler | Thermal and Tubular line | Thermal and tubular engine and exhaust components |

### Specialist header brands and automaker exhaust suppliers

Kooks Headers, building in the United States since 1962, competes on stainless tubing and a limited lifetime warranty. BBK Performance in DeLand, Florida, runs a California Air Resources Board (CARB) decal request service, a selling point in inspection states.

On the automaker side, FORVIA reported EUR 4.01 billion of Clean Mobility sales in 2025 in its full-year results, down 3.5% reported but up 1.2% organically. Per its [MarkLines profile](https://www.marklines.com/en/top500/futaba-industrial), Futaba Industrial counts Toyota Group for 80.0% of sales in the fiscal year to 31 March 2026. Benteler groups engine and exhaust components in its Thermal and Tubular line, and Purem by Eberspächer in Esslingen supplies exhaust technology for cars and commercial vehicles.

## Where are header buyers concentrated: North America, Europe or Asia Pacific?

North America leads with USD 999.4 million, or 38.4% of 2025 car exhaust headers revenue, because it combines a 289 million vehicle fleet with the largest V8 aftermarket. Asia Pacific grows fastest at 4.48% a year as turbo engines spread through Chinese and Indian production. Figures cover OE and aftermarket header sets in five regions.

North America reaches USD 1.31 billion by 2035 at 2.71% a year. Pickup trucks, an average fleet age of 12.8 years and swap culture keep the region ahead, and United States production of 10.24 million vehicles in 2025 anchors OE demand.

Asia Pacific holds USD 812.0 million in 2025, a 31.2% share, and grows 4.48% a year to USD 1.26 billion. China built 34.53 million vehicles, Japan 8.41 million and India 6.49 million in 2025, and turbocharged petrol engines in that output carry fabricated manifolds.

Europe is the laggard. It earns USD 564.7 million and grows only 1.86% a year, the slowest rate, because regional production slipped 0.8% to 17.2 million vehicles in 2025 and electric share keeps rising. Our model also gives Europe the lowest aftermarket take rate of the five regions.

Latin America contributes USD 137.9 million in 2025 and USD 196.8 million by 2035, a 3.62% annual rate built on older fleets and pickup demand. The wildcard is the Middle East and Africa: USD 88.5 million today, growing 4.24% a year, where African vehicle sales jumped 22% to 1.29 million units in 2025.

## How many of the 289 million US vehicles in operation can take a bolt-on header?

Douglas Insights estimates 1.10 million United States car exhaust headers sets were fitted in 2025 to a fleet of 289 million light vehicles, a 0.38% annual take rate. Passenger cars fell below 100 million for the first time since the 1970s, so most header candidates are now pickups and SUVs with V8 or turbo engines.

Outside the United States, we count 0.86 million aftermarket header sets in 2025, giving 1.96 million aftermarket sets worldwide. That figure is small against 96.4 million new vehicles a year, which is why OE supply still dominates header volume at 86.8% of units.

## Is 304 stainless or ceramic-coated mild steel winning the header bench?

Mild steel still wins on count, with 259 of Holley's header listings against 47 in 304 stainless steel, 17 in 409 stainless steel and 32 in cast iron. Stainless gains share by value because it resists corrosion and carries lifetime warranties, while painted mild steel and ceramic-coated mild steel compete on price.

Finish choices show the same split. Holley lists 152 header products in black paint, 122 in silver ceramic, 69 natural, 16 polished and 15 in black ceramic. Ceramic coating lowers under-hood heat and slows rust, so it sits between painted mild steel and stainless on the price ladder.

Kooks builds only in stainless, and American Racing Headers markets stainless headers and exhaust systems across its range. Douglas Insights expects 304 stainless steel to rise from roughly one header set in five in the aftermarket today toward one in three by 2035, which is a large part of the 2.05% annual price leg.

## Does the 50% Section 232 steel duty squeeze header margins?

Yes for importers of car exhaust headers: the [proclamation](https://www.whitehouse.gov/presidential-actions/2025/06/adjusting-imports-of-aluminum-and-steel-into-the-united-states) that took effect on 4 June 2025 raised the duty on steel articles and derivatives from 25% to 50%, while United Kingdom steel stayed at 25%. Header sets welded abroad from stainless tube now land in the United States with a heavier duty bill than domestic sets.

The [3 June 2025 proclamation](https://www.whitehouse.gov/presidential-actions/2025/06/adjusting-imports-of-aluminum-and-steel-into-the-united-states) raised the rate to protect domestic steel capacity. Domestic header makers still buy tube and flange plate at prices that track the protected steel market, so the duty lifts costs across the board. Our model spreads that cost into a price leg of 2.05% a year rather than a one-off jump in 2025.

United States welders such as Kooks and American Racing Headers gain a relative price edge, which supports 4.37% growth in long-tube headers. Header bolt and stud demand sits in our [Automotive Fastener Market](https://www.douglasinsights.com/automotive-fastener-market/) report.

## Which emissions rules decide whether a header set is street legal?

Two rules decide it: federal Clean Air Act limits on tampering, enforced by the EPA through 172 civil cases from fiscal 2020 to 2023, and CARB executive orders (EO) that exempt specific header part numbers. A header without an EO is sold for off-road or competition use only.

Flowtech's shorty headers for 1999-2002 GM 4.8L and 5.3L trucks carry CARB EO D-115-16 and are marketed as 50-state legal. American Racing Headers long tubes for the Mustang GT are labelled as not legal on pollution-controlled vehicles. BBK runs a CARB and EO decal request service so buyers can pass smog inspections.

The EPA estimates that defeat devices sold for certain diesel trucks between 2009 and 2020 caused more than 570,000 tons of excess nitrogen oxides (NOx) over those trucks' lifetimes. In fiscal 2023 alone the agency resolved 38 civil defeat device cases, which keeps header retailers careful about catless sets.

## What if electric cars spread faster: header revenue in 2035 under three cases?

Car exhaust headers reach USD 3.57 billion of revenue in 2035 in the base case, USD 3.24 billion if volume growth slows to 0.15% a year and USD 3.94 billion if it reaches 2.15%. All three cases hold the price leg at 2.05% a year from the 2025 base of USD 2.60 billion.

In the slower case, battery-electric share rises faster than SEMA's 22% outlook for 2035 and OE manifold fitment flattens. In the faster case, turbo downsizing spreads further and the swap trade keeps growing. One extra point of annual unit growth adds USD 370 million to 2035 header revenue; one point less subtracts USD 338 million.

Our 3.22% CAGR trails the 3.8% to 5.2% spread in published header forecasts, because our model removes OE manifolds lost to battery-electric vehicles explicitly. A wider steel duty or a reversal of the 4 June 2025 rate would shift the price leg, not the volume leg.

## Douglas Exclusive: the Header Fitment Legality Scorecard

The Header Fitment Legality Scorecard is a Douglas Insights model built from 337 Holley header listings, 4 retail price points, 1 CARB executive order record and 6 EPA enforcement statistics, 348 inputs in all. It scores five header styles from 0 to 100 on fitment breadth, street legality, price access and growth, then takes an equal-weighted average.

| Header style | Fitment breadth | Street legality | Price access | Growth | Total score |
| --- | --- | --- | --- | --- | --- |
| Long-tube headers | 92 | 21 | 34 | 67 | 53.5 |
| Shorty and block-hugger headers | 58 | 83 | 71 | 47 | 64.8 |
| Turbo headers and manifolds | 24 | 46 | 39 | 100 | 52.3 |
| Mid-length and fenderwell headers | 17 | 52 | 76 | 41 | 46.5 |
| OE fabricated tubular manifolds | 31 | 100 | 88 | 34 | 63.3 |

Fitment breadth comes from listing counts: long-tube products account for 203 of 337 Holley listings, or 60.2%. Street legality draws on the CARB executive order and off-road labels. Price access inverts the price bands, and growth rescales each segment CAGR against the 6.53% turbo rate.

The finding: shorty and block-hugger headers score highest at 64.8 because they pair a CARB-friendly design with prices near USD 467. Long tubes dominate catalogues yet score 53.5, dragged down by a legality score of 21. Buyers in inspection states should start with a shorty. Legality decides.

## Header model methodology: how were 14.88 million sets counted?

We counted 14.88 million car exhaust headers sets in 2025: 12.92 million OE sets, equal to 13.4% of 96.4 million vehicles built, plus 1.96 million aftermarket sets. Multiplied by a blended USD 174.90, the total gives USD 2.60 billion. The model covers 5 regions and draws on production counts for 4 named countries.

Receipt arithmetic: 12.92 million OE sets at USD 112 make USD 1.45 billion, and 1.96 million aftermarket sets at USD 590 make USD 1.16 billion. Together they land within 0.03% of 14.88 million times USD 174.90. The OE segment share of 55.6% matches the bottom-up OE build to within 0.02%.

Cross-checks: published 2025 header estimates span USD 2.3 billion to USD 4.2 billion, bracketing our USD 2.60 billion. The 2026 value of USD 2.69 billion follows the 3.22% CAGR. Our [Tyre Market](https://www.douglasinsights.com/tyre-market/) report shares the fleet base.
