## Key takeaways

- Custom T-shirt printing is worth USD 5.22 billion in 2025 and reaches USD 9.85 billion by 2035, a 6.56% yearly revenue rate.
- Screen printing still earns 46.8% of revenue, but DTF transfer grows fastest at 11.71% a year.
- North America leads with USD 1.90 billion; Asia Pacific grows fastest at 8.74% a year.
- Print-on-demand adds 2.31 points of the 5.12% volume leg, the largest single driver.
- The screen-to-digital crossover sits near 40 pieces, and 38% of 2025 orders by count fall below it.

Eleven million small businesses a year buy printed goods from Vista alone, according to the [Cimpress fiscal 2025 annual report](https://www.sec.gov/Archives/edgar/data/1262976/000162828025039200/cmpr-20250630.htm), and that counted base of logo buyers is the first proof of how deep the custom T-shirt printing market runs. Custom T-shirt printing covers the decoration of blank T-shirts with customer-chosen designs by screen printing, direct-to-garment (DTG), direct-to-film (DTF) transfer, sublimation and heat transfer, invoiced per finished shirt. The market includes print-on-demand platforms, promotional orders and walk-in shops. Our model counts 718.4 million decorated shirts in 2025 at an average realised price of USD 7.26, so 718.4 million times USD 7.26 gives USD 5.22 billion; the base case reaches USD 9.85 billion in 2035, a revenue CAGR of 6.56% for 2026 to 2035. The rule change to watch is [Directive (EU) 2025/1892](https://eur-lex.europa.eu/eli/dir/2025/1892/oj), signed on 10 September 2025 and in force from 16 October 2025, which makes producers of textiles pay for collection under extended producer responsibility (EPR). The study belongs to our [consumer goods and retail coverage](https://www.douglasinsights.com/industry/consumer-goods-retail/), and every step of the build follows the [Douglas Insights research methodology](https://www.douglasinsights.com/research-methodology/).

## Which printing technique makes the money in custom T-shirt printing, screen, DTG or DTF?

Screen printing makes the most money: 46.8% of 2025 custom T-shirt printing revenue, or USD 2.44 billion, because runs above about 40 shirts still cost least per piece on a press. Digital methods take the other 53.2%, and direct-to-film (DTF) transfer grows fastest at 11.71% a year to 2035.

| Printing technique | Share 2025 | Value 2025 | Growth 2026-2035 | Value 2035 |
| --- | --- | --- | --- | --- |
| Screen printing | 46.8% | USD 2.44 billion | 3.16% | USD 3.33 billion |
| Direct-to-garment (DTG) | 21.7% | USD 1.13 billion | 9.12% | USD 2.71 billion |
| Direct-to-film (DTF) transfer | 14.9% | USD 777.1 million | 11.71% | USD 2.35 billion |
| Sublimation and heat transfer | 16.6% | USD 865.8 million | 5.63% | USD 1.50 billion |

Screen printing holds USD 2.44 billion because school, team and corporate orders arrive in dozens, and one burned screen per colour is spread over the run. Its 3.16% growth is the slowest of the four, as short runs leave the press for digital lines. Direct-to-garment (DTG) earns USD 1.13 billion, built on single-unit print-on-demand orders from marketplaces; it rises 9.12% a year to USD 2.71 billion. Direct-to-film (DTF) transfer is worth USD 777.1 million today and climbs to USD 2.35 billion: a film printer and powder shaker cost a fraction of a DTG line and print onto dark cotton without pretreatment. Sublimation and heat transfer bring USD 865.8 million, tied to polyester sports tops and vinyl names and numbers, and grow 5.63% a year.

Douglas Insights expects digital methods to widen their lead over the screen press by 2035: DTG, DTF and sublimation together reach USD 6.56 billion against USD 3.33 billion for screen printing. The crossover is a cost story, set out in the scorecard below.

## Why are print-on-demand stores and corporate merch lifting custom T-shirt printing demand?

Custom T-shirt printing volume grows 5.12% a year because three buyer groups keep ordering: online sellers using print-on-demand, companies buying branded merch and teams and schools. Together they lift shirts from 718.4 million in 2025 to 1.18 billion in 2035, before any price gain.

Print-on-demand is the largest driver at 2.31 points of the 5.12% volume leg. Printful and Printify announced their merger on 5 November 2024, according to the [Printful merger announcement](https://www.printful.com/news/merger), which states Printful alone fulfils over 1 million items a month and Printify sellers have generated more than 60 million orders. Each of those orders is a shirt printed only after it is sold, which removes the stock risk that kept small sellers out of apparel.

Corporate and promotional merch adds 1.64 points. Vista serves about 11 million small businesses a year at an average order value above USD 90, and its parent lists promotional products, apparel and gifts as a growth category in the [Cimpress 10-K for the year to 30 June 2025](https://www.sec.gov/Archives/edgar/data/1262976/000162828025039200/cmpr-20250630.htm). A logo T-shirt is the cheapest wearable advert a firm can hand out at an event, so merch budgets follow hiring and trade-show calendars.

Digital print utilisation adds 1.17 points. Kornit Digital reported full-year 2025 revenue of USD 208.2 million and an 11% rise in impressions on 11 February 2026, in its [fourth-quarter 2025 results](https://ir.kornit.com/news-releases/news-release-details/kornit-digital-reports-fourth-quarter-and-full-year-2025-results), and put recurring revenue from its All-Inclusive Click (AIC) model at about USD 25 million a year. More impressions on the same installed base means more custom shirts per machine, not just more machines.

Schools and sports teams sit inside the volume base rather than adding to its growth: their custom T-shirt orders track enrolment and league numbers, which move by well under 1% a year. Douglas Insights therefore gives them no separate point contribution, while their 27.9% revenue share keeps 72-piece screen runs the most common job in a typical shop.

Timing matters too. Print-on-demand contributes most in 2026 to 2029, when marketplace sellers are still moving from stocked inventory, and corporate merch carries more weight after 2030 as hiring cycles return. Our model holds the 5.12-point total steady across the decade, adding about 37 million to 58 million decorated shirts a year.

The three contributions sum to 5.12 points: 2.31 from print-on-demand, 1.64 from corporate merch and 1.17 from digital utilisation. Price adds a separate 1.37% a year, taking the average realised custom T-shirt printing price from USD 7.26 to USD 8.32. Our tally of the two legs gives the 6.56% revenue rate.

## What slows custom T-shirt printing: blank cotton costs, screen setup and textile waste rules?

Three restraints remove 1.48 points a year from custom T-shirt printing volume growth: blank garment pricing, decorator fragmentation and EU textile waste rules. Without them, the volume leg would run at 6.60% rather than 5.12%, and the 2035 market would be larger by about USD 1.4 billion.

Blank garment pricing removes 0.62 points. Gildan, a leading blank supplier, sold USD 3.09 billion of activewear in 2025, 85% of its net sales, per its [2025 annual results](https://www.sec.gov/Archives/edgar/data/1061894/000106189426000004/exhibit991annual2025newsre.htm), and sells most of it blank through wholesale distributors to screenprinters and embellishers. When one supplier sets the blank price for a large share of decorators, any cotton or freight increase passes straight into the per-shirt quote and trims order sizes.

Fragmentation removes 0.51 points. Most custom T-shirt printing is done by small shops with one or two presses, and Kornit says ten customers produced about 60% of its 2025 revenue, so digital capacity is concentrated in a few large plants while thousands of shops still run manual screens. Small shops reprice slowly and drop orders they cannot turn in a week.

EU waste rules remove 0.35 points in Europe-weighted terms. Directive (EU) 2025/1892, signed on 10 September 2025, requires member states to set up textile EPR schemes within 30 months, so fees per garment land on brands that place printed shirts on the market, according to the [EUR-Lex text](https://eur-lex.europa.eu/eli/dir/2025/1892/oj). Giveaway shirts become a line item with a disposal cost.

## How much does a custom printed T-shirt cost per run length, from one shirt to 500?

The average realised custom T-shirt printing price is USD 7.26 per shirt in 2025, blank included, and rises 1.37% a year to USD 8.32 by 2035. Run length sets the band far more than technique: a single DTG shirt costs about three times a 500-piece screen order.

Douglas Insights puts realised price bands at USD 4.10 to USD 5.40 per shirt for one-colour screen runs of 500 pieces, USD 6.80 to USD 8.90 for 72-piece two-colour runs, USD 9.50 to USD 12.40 for 12-piece DTF jobs and USD 11.80 to USD 15.60 for single DTG print-on-demand shirts. These are decorator invoice prices, before the seller's retail markup.

The blank is the biggest input: roughly 38% of a 72-piece order's price. Ink, film and powder take 9% on a DTF job, while pretreatment and ink take about 14% on DTG. Labour and screen setup carry the rest. Kornit's All-Inclusive Click (AIC) model charges per print click, which turns a decorator's machine cost into a variable cost per custom T-shirt.

Price growth of 1.37% a year is below general apparel inflation because digital competition caps short-run quotes. Shirt prices rise mostly through mix: more DTG and DTF shirts, each priced above a screen-printed one.

## Which companies and blank suppliers win in custom T-shirt printing?

Custom T-shirt printing is fragmented: Douglas Insights estimates the top three decorators and platforms hold only 11.4% of 2025 revenue, about USD 0.59 billion. The money concentrates instead in blanks, where Gildan leads, and in digital printers, where Kornit leads DTG equipment and ink.

| Company | Role in custom T-shirt printing | What the position is built on |
| --- | --- | --- |
| Gildan Activewear | Blank T-shirt supplier | USD 3.09 billion of 2025 activewear sales; HanesBrands acquired 1 December 2025 |
| Kornit Digital | DTG printers and ink | USD 208.2 million 2025 revenue; impressions up 11% |
| Amazon | Print-on-demand marketplace | About 31% of Kornit's 2025 revenue |
| Cimpress (Vista) | Online decorator for small firms | About 11 million small business customers a year |
| Printful | Print-on-demand fulfilment | Over 1 million items a month |
| Printify | Print-on-demand network | More than 60 million orders generated |

Gildan sits upstream of almost every screen shop: its 2025 net sales from continuing operations were USD 3.62 billion, and it closed the HanesBrands acquisition on 1 December 2025, per the [Gildan results release](https://www.sec.gov/Archives/edgar/data/1061894/000106189426000004/exhibit991annual2025newsre.htm), adding Hanes blanks to Gildan, Comfort Colors and American Apparel. Kornit Digital's position rests on installed DTG and the AIC click model; Amazon alone was about 31% of Kornit's 2025 revenue and its ten largest customers about 60%. Cimpress reaches small firms through Vista, whose average order value exceeded USD 90.

Printful and Printify, merged since the 5 November 2024 [merger announcement](https://www.printful.com/news/merger), combine owned fulfilment with a network of more than 85 third-party production partners. Amazon's print-on-demand programme, Printful-Printify and Vista form the top three by our measure, at 11.4% combined. The rest of the custom T-shirt printing market sits with tens of thousands of local shops.

## Where do custom T-shirt printing orders concentrate, and which region grows fastest?

North America leads custom T-shirt printing with USD 1.90 billion in 2025, 36.4% of the global total, on its dense screen-shop base and print-on-demand marketplaces. Asia Pacific grows fastest at 8.74% a year to USD 3.53 billion, as online sellers in India and Southeast Asia adopt DTF.

North America reaches USD 3.19 billion by 2035 at 5.31% a year; the US school, college and team calendar keeps screen presses busy. Asia Pacific starts at USD 1.53 billion and overtakes North America by 2035, because DTF printers are cheap to buy and local marketplaces push print-on-demand. Europe holds USD 1.25 billion, growing 5.52% a year to USD 2.13 billion; Printful and Printify, both rooted in Riga, serve this demand, and EPR fees weigh on growth after 2028.

Latin America contributes USD 339.0 million and grows 6.83% to USD 656.3 million, helped by near-shore blank supply from Central American sewing plants. The Middle East and Africa is the wildcard at USD 203.4 million: growth of 5.24% a year to USD 338.9 million rests on event and tourism merch, which swings with event calendars.

## Which textile waste rules and ink safety standards must T-shirt printers comply with?

Two rule sets shape custom T-shirt printing costs: EU textile EPR under [Directive (EU) 2025/1892](https://eur-lex.europa.eu/eli/dir/2025/1892/oj), in force from 16 October 2025, and US limits of 100 ppm lead in children's products. Both act per printed shirt, so they bite hardest on low-price promotional runs.

The EU directive, published on 26 September 2025, gives member states 30 months to run EPR schemes for textiles, with a further 12 months for micro-enterprises, per [EUR-Lex](https://eur-lex.europa.eu/eli/dir/2025/1892/oj). A printer that sells branded shirts under its own name in the EU becomes a producer and pays collection fees per garment, which weighs most on thin giveaway tees.

In the United States, the Consumer Product Safety Commission (CPSC) bans children's products that contain more than 100 ppm lead in an accessible component, as its [total lead content guidance](https://www.cpsc.gov/Business--Manufacturing/Business-Education/Lead/Total-Lead-Content) states. Youth T-shirts printed for schools and teams therefore need inks and transfers tested to that limit. Water-based and certified plastisol inks add roughly USD 0.05 to USD 0.12 per print, by Douglas Insights calculation.

## How do DTF film transfers move the DTG versus screen printing cost crossover for custom T-shirts?

Direct-to-film (DTF) transfer moves the custom T-shirt printing crossover: screen printing wins above about 40 pieces, DTG wins on single cotton shirts, and DTF now takes most jobs in between. That middle band is why DTF grows 11.71% a year, the fastest technique in the study.

A DTF line prints the design onto film, adds adhesive powder and heat-presses it, so one shop can serve cotton, polyester and blends without pretreatment. DTG, by contrast, needs pretreatment on dark cotton and suits single shirts best. Screen printing still needs one screen per colour and around 20 to 40 minutes of setup.

Kornit's 11% impression growth in 2025 shows DTG volume rising on existing machines; DTF growth shows up instead in thousands of small shops. Douglas Insights models DTF at USD 777.1 million in 2025 and USD 2.35 billion in 2035, roughly tripling.

## What does Amazon's 31% share of Kornit revenue mean for print-on-demand T-shirt capacity?

Amazon's 31% share of Kornit's 2025 revenue means one marketplace buys almost a third of the leading DTG printers and inks, so custom T-shirt printing capacity for print-on-demand clusters in a few large plants. When those plants add shifts, global DTG output moves within a quarter.

Kornit's ten largest customers made about 60% of its 2025 revenue, and Amazon about 31%, up from 30% in 2024, per Kornit's annual filing and its [investor release](https://ir.kornit.com/news-releases/news-release-details/kornit-digital-reports-fourth-quarter-and-full-year-2025-results). For a smaller decorator, the lesson is that marketplace price points, not local competitors, set what a single printed shirt can fetch online.

## What if blank prices or DTF adoption shift the 2035 custom T-shirt printing scenario?

The base case puts custom T-shirt printing at USD 9.85 billion in 2035; the slower case gives USD 8.09 billion and the faster case USD 11.76 billion. The spread comes mostly from print-on-demand volume and blank cotton prices, and the [EU textile directive](https://eur-lex.europa.eu/eli/dir/2025/1892/oj) in force since 16 October 2025 sits inside all three.

The base case runs volume at 5.12% and price at 1.37% a year. The slower case cuts volume to 3.64% and price to 0.82%, which reflects a blank price shock after the HanesBrands consolidation of 1 December 2025 and EPR fees under Directive (EU) 2025/1892, signed on 10 September 2025 ([EUR-Lex](https://eur-lex.europa.eu/eli/dir/2025/1892/oj)). The faster case lifts volume to 6.47% and price to 1.88%, as DTF and DTG mix push the average shirt price up.

Sensitivity is plain: one extra point of yearly shirt growth adds about USD 977.8 million to the 2035 value. Published forecasts for custom T-shirt printing run from about 6.4% to 11.1% a year; our 6.56% sits at the low end, because it counts realised decorator prices rather than retail shirt prices.

## Douglas Exclusive: the Custom T-Shirt Run-Length Scorecard

The Custom T-Shirt Run-Length Scorecard is a Douglas Insights model, built from 9 sourced inputs and 16 modelled cost cells. It scores each custom T-shirt printing technique on cost per shirt at four run lengths, 1, 12, 72 and 500 pieces, and names the winning technique at each.

| Run length | Screen printing | DTG | DTF transfer | Sublimation | Winner |
| --- | --- | --- | --- | --- | --- |
| 1 shirt | USD 41.60 | USD 13.20 | USD 14.10 | USD 12.70 (polyester only) | DTG on cotton |
| 12 shirts | USD 14.30 | USD 11.90 | USD 10.80 | USD 11.40 | DTF |
| 72 shirts | USD 7.70 | USD 10.60 | USD 8.20 | USD 9.30 | Screen, DTF close |
| 500 shirts | USD 4.60 | USD 9.80 | USD 7.10 | USD 8.60 | Screen |

The 9 inputs are Gildan's USD 3.09 billion activewear sales and 85% share, Kornit's USD 208.2 million revenue, its 11% impression growth and USD 25 million AIC run rate, Amazon's 31% Kornit share, Vista's 11 million customers, Printful's 1 million items a month and Printify's 60 million orders. The finding: the screen-to-digital crossover sits near 40 pieces, and 38% of 2025 orders by count fall below it.

That share is why digital techniques gain USD 3.78 billion of value by 2035 while screen printing gains USD 890.8 million. The scorecard is our estimate, not an industry register; buyers should test it against their own quotes.

## How the model counts printed shirts: which receipts back the custom T-shirt printing methodology?

The custom T-shirt printing model multiplies 718.4 million decorated shirts by USD 7.26, giving USD 5.22 billion for 2025. Five regions and 4 techniques are each modelled bottom-up and reconcile to that total exactly, with 2035 technique values within 0.5% of USD 9.85 billion.

Shirt volume is built from three anchors: Printful's 1 million items a month, Printify's 60 million cumulative orders and Kornit's 11% impression growth, scaled to screen-shop capacity per region. Price comes from the run-length bands above, weighted by our order-size mix. We cover 5 regions and use 9 sourced data points plus 16 modelled cost cells.

Cross-checks: implied blank demand of 718.4 million shirts is consistent with Gildan's USD 3.09 billion activewear sales, of which we treat a minority as custom-decorated; and our USD 5.22 billion sits within 1% of the one published 2025 estimate we read. The revenue rate of 6.56% equals 5.12% volume times 1.37% price. ## Which buyers order custom printed T-shirts, from corporate merch to team kits?

Corporate and events buyers take 41.7% of custom T-shirt printing revenue in 2025, schools and sports teams 27.9% and individual consumers 30.4%. By channel, promotional and corporate orders lead, print-on-demand platforms grow fastest, and retail and walk-in shops serve rush jobs and small runs.

Print-on-demand platforms sell to individual consumers one shirt at a time, which is why DTG dominates there. Promotional and corporate orders run 50 to 500 pieces and stay on screen presses. Retail and walk-in shops increasingly use DTF to quote same-day jobs for schools and sports teams.
