A furan no-bake mould sets at room temperature: an acid catalyst dosed at 30% to 50% of the resin weight polymerises furfuryl alcohol into a rigid film around every sand grain, with no oven and no gas. Furan no-bake resin is the acid-curing, furfuryl alcohol based binder that foundries mix into silica, chromite or zircon sand to make large moulds and cores; the market covers the resin sold for that self-setting process, valued before catalyst. Douglas Insights estimates the furan no-bake resin market at USD 901.9 million in 2025, built as 470,964 tonnes of resin at an average USD 1,915 per tonne, and expects USD 1.31 billion by 2035, a revenue CAGR of 3.83%. Vesuvius, the Foseco parent, set the mood in its full-year 2025 results of 12 March 2026: Foundry revenue slipped 2.0% to GBP 466.9 million, with India and China growing while Europe stayed very weak. Why are ductile iron and heavy machinery castings pulling more furan no-bake resin through the continuous mixer?

Furan no-bake resin tonnage grows 2.35% a year to 2035 because heavy ductile iron, steel and grey iron castings keep moving to Asian jobbing foundries that mould in self-setting sand. Price adds 1.45% a year as low-emission grades take share, giving a 3.83% revenue path.

Casting tonnage is the base. World foundries poured about 120 million tonnes of castings in 2023, against 68.3 million tonnes in 2001, according to a census-based review in Archives of Foundry Engineering; China alone poured 51.9 million tonnes and India 15.16 million. Our model takes 98.6 million tonnes of ferrous and non-ferrous castings in 2025, of which 11.14 million tonnes are poured into furan no-bake moulds. Casting volume contributes 1.05 points of the 2.35-point volume leg.

Ductile iron adds 0.68 points. The same review shows world spheroidal graphite iron output rising from 13.3 million tonnes in 2001 to 24.8 million in 2021, and the heaviest pieces, such as wind turbine hubs, press frames and pump casings, are too large for green sand lines. Douglas Insights counts 38.1% of 2025 furan no-bake resin tonnes in ductile iron, more than any other metal, at a 1.00% resin dosage on sand.

India and the shift of jobbing work add 0.62 points. Vesuvius reported double-digit Foundry revenue growth in India and mid-single-digit like-for-like growth in China in its results of 12 March 2026, while markets outside those two were weak. Each new Indian mould line for valve, pump and railway castings typically starts on furan or alkaline phenolic sand, and Asia Pacific grows 4.37% a year in our model.

Steel castings for mining, energy and rail carry no separate points in the volume leg, but they keep resin per tonne of metal high. Steel moulds need a 4.8 to 1 sand-to-metal ratio and a 1.05% resin addition in our ledger, so a tonne of steel cast in furan sand consumes about 50 kilograms of resin, against 38 kilograms for grey iron. Every 100,000 tonnes of new steel casting capacity moulded in furan sand therefore adds about 5,000 tonnes of furan no-bake resin, worth roughly USD 9.6 million at 2025 prices.

Weight decides the process. A wind turbine hub or a mill housing is a heavy, one-off part, and a self-setting furan mould holds that weight of metal without a flask, which is why jobbing foundries keep choosing furan sand for large, low-volume orders.

What slows furan no-bake resin tonnage as foundries weigh furfuryl alcohol labels and sulfur pickup?

Three drags remove 0.94 points from a gross 3.29% furan no-bake resin volume path, leaving 2.35%. Classification of furfuryl alcohol, sulfur pickup from sulfonic acid catalysts and weak European automotive demand each take tonnes out of the mixer.

Labelling removes 0.41 points. Furfuryl alcohol carries a Carc. 2 (H351) and Acute Tox. 3 classification in its supplier documentation, and resins with more than 40% free furfuryl alcohol must be labelled toxic in Europe. Some steel foundries respond by moving to alkaline phenolic or phenolic urethane systems, which cuts furan demand at the margin.

Sulfur and reclamation limits remove 0.31 points. Sulfonic acid catalysts leave sulfur on reclaimed sand that degenerates nodular graphite at the mould face in ductile iron, so foundries cap the share of reclaimed sand or pay for low-sulfur catalysts. Kao lists separate low-sulfur and low-corrosion curing agents for that reason.

European weakness removes 0.22 points. Vesuvius said EMEA Foundry revenue fell 4.5% like-for-like in 2025, tied to lower vehicle output, and Europe grows only 2.31% a year in our furan no-bake resin model.

Which casting metal makes the money for furan no-bake resin binders?

Ductile iron castings lead furan no-bake resin revenue with USD 343.6 million in 2025, or 38.1%, because heavy nodular iron parts need strong, dimensionally stable self-setting moulds. Ductile iron is also the fastest-growing segment at 4.55% a year to 2035.

Ductile iron castings hold 38.1% because wind hubs, hydraulic blocks and pump bodies are poured in weights that green sand cannot carry; they reach USD 536.2 million by 2035 at 4.55% as Asian heavy-casting capacity expands. Grey iron castings earn USD 315.7 million, 35.0% of the total, from machine tool beds and engine blocks for large diesels, but grow only 2.86% because much grey iron is moved to automated green sand lines.

Steel castings take USD 217.4 million, or 24.1%, and grow 4.12% a year; they use low-nitrogen furan grades that sell at a premium because nitrogen causes pinholes in steel. Non-ferrous castings are the smallest slice at USD 25.3 million, 2.8%, since most aluminium is poured in permanent moulds or die casting.

By resin grade, urea-modified furan resins remain the volume workhorse, low-nitrogen furan resins serve steel, phenol-modified furan resins serve heavy cores, and reduced free furfuryl alcohol resins below 40% free FA carry the classification benefit.

Where do furan no-bake resin tonnes go, from Chinese jobbing foundries to Indian pump makers?

Asia Pacific leads furan no-bake resin demand with USD 525.8 million in 2025, 58.3% of revenue, and grows fastest at 4.37% a year as India adds heavy-casting capacity. Latin America is the wildcard.

Asia Pacific reaches USD 806.4 million by 2035; China supplies most of the tonnes, and India supplies most of the growth. Europe holds USD 158.7 million and grows 2.31%, with German, Italian and Spanish jobbing foundries keeping furan as the default for large iron work.

North America is worth USD 107.3 million and grows 2.88%, where phenolic urethane no-bake competes hard for the same moulds. The Middle East and Africa earn USD 57.7 million at 4.12%, led by Turkish foundries that poured 3.05 million tonnes of castings in 2023.

Latin America is the wildcard at USD 52.4 million and 4.22%: Brazilian mining and sugar-mill castings swing with commodity cycles more than any other furan no-bake resin market in our model.

Which binder suppliers hold furan no-bake resin volume, and on what chemistry?

The top three suppliers hold an estimated 41.6% of 2025 furan no-bake resin revenue, led by ASK Chemicals at 15.3%, because global foundry groups buy binder, catalyst and coating from one vendor. Chinese producers supply most of the rest.

Douglas Insights puts ASK Chemicals first at 15.3%; its no-bake brand range spans ASKURAN, CHEM-REZ and BERANOL acid-curing resins. Hüttenes-Albertus follows at 14.6% and controls HA-International after HA-USA bought Hexion’s 50% stake in the venture. Kao Chemicals holds 11.7% and says its furan no-bake system allows about 90% sand reclamation, against about 70% for its alkaline phenol system.

Jinan Shengquan, IVP and Kiilto add 14.1% between them, and the remaining 44.3% sits with Chinese and regional resin makers. Vesuvius, through Foseco, sells filters, feeders and coatings into the same moulds; its Foundry revenue of GBP 466.9 million in the results of 12 March 2026 is a useful pulse for furan no-bake resin demand.

How much does a tonne of furan no-bake resin cost a foundry after catalyst and reclamation?

Foundries paid a blended USD 1,915 per tonne of furan no-bake resin in 2025 in our model, about USD 81.0 per tonne of good casting. Douglas Insights projects USD 2,212 per tonne by 2035 as low-emission grades gain share.

Realised price bands in our model are wide. Standard urea-modified furan resins sell at USD 1,550 to USD 1,900 per tonne, low-nitrogen steel grades at USD 1,950 to USD 2,450, and reduced free furfuryl alcohol grades at USD 2,300 to USD 2,800. Sulfonic acid catalysts add USD 900 to USD 1,300 per tonne, at 30% to 50% of resin weight.

Furfuryl alcohol is 50% to 95% of a standard furan resin by weight, so feedstock cost passes straight through. A 1.45% annual price leg reflects grade mix more than list increases.

How does furfuryl alcohol from sugarcane bagasse set the floor under furan no-bake resin supply?

Furfuryl alcohol supplies 50% to 95% of standard furan no-bake resin weight, and foundry binders are its largest outlet. International Furan Chemicals says the foundry no-bake binder is why furfuryl alcohol became the highest-volume derivative of furfural.

The chain is short. Furfural is made from agricultural waste such as sugarcane bagasse and hydrogenated into furfuryl alcohol; IFC’s Belgian sister plant produces over 40,000 tonnes a year. Our 470,964 tonnes of resin need roughly 330,000 tonnes of furfuryl alcohol at a 70% average content, so a short list of furfural plants sets resin costs.

Which rules on furfuryl alcohol and free formaldehyde shape furan no-bake resin formulation?

OSHA caps formaldehyde exposure at 0.75 ppm over 8 hours and 2 ppm over 15 minutes under 29 CFR 1910.1048, and hazard communication applies to mixtures above 0.1% formaldehyde. Those limits push furan no-bake resin makers toward low free formaldehyde grades.

In Europe, furfuryl alcohol is classified Carc. 2 with H351, and Acute Tox. 3 by oral, dermal and inhalation routes. Resin makers answer with reduced free furfuryl alcohol grades: ASK Chemicals markets MAGNASET resins below 40% free FA, against 50% to 95% in standard furan resins, to escape the toxic label. National exposure limits for furfuryl alcohol range from 2 ppm in Finland to 10 ppm in France.

What if Chinese casting output stalls before 2035 for furan no-bake resin?

Our base case reaches USD 1.31 billion in 2035 on 2.35% volume and 1.45% price. A slower path at 1.35% volume and 1.1% price ends at USD 1.15 billion; a faster one at 3.35% and 1.8% reaches USD 1.50 billion.

Volume is the swing factor for furan no-bake resin. A volume leg one point higher adds USD 134.2 million to 2035 revenue; one point lower takes away USD 122.9 million. China is the main risk: its casting output fell 2.2% to about 50.75 million tonnes in 2024, and a decade of flat Chinese tonnage pulls the result toward the slower case.

Published forecasts for furan no-bake and furan resins run from about 4.6% to 7.2% a year, so our 3.83% sits below the range because we count resin alone and exclude catalysts and coatings. The Vesuvius results of 12 March 2026 showed only India and China growing, which is the base case in miniature.

The ledger finding is concentration in steel. Steel castings are only 9.5% of the metal in the ledger but 24.1% of furan no-bake resin tonnes, because a quarter of steel is poured in furan sand at the highest sand ratio and dosage. How much sand reclamation does a furan no-bake resin line achieve?

About 90% of furan-bonded sand can be reclaimed, Kao says, so a furan no-bake resin line buys roughly one tonne of new sand for every ten it mixes. Alkaline phenolic sand reclaims at about 70%.
